It's gonna be awful hard to build one in that power range cheaper than you can
buy
one. I was prowling Surplus Center last night and came across this:

Pretty decent price for a charger of that size.

Both Progressive Dynamics and Iota engineering sell 48 volt high current smart
chargers. I've used both brands and find them to be about equivalent. Here's
PD's
web site http://www.progressivedyn.com/. They don't seem to have their higher
voltage products listed so you might have to drop 'em a note.

Here is Iota's site http://www.iotaengineering.com/ppguide.htm Per their
applications engineer, their chargers will operate in series so if higher
voltage is
needed, just use two.

Then there are the wide variety of chargers available for EVs. They tend to get
pretty expensive, however, because of the high duty cycle involved and the
degree to
which EV batteries must be babied. I can suggest some of those if you like.

If you don't mind babysitting the thing, an inexpensive DC buzz-box welder makes
a
great 48 volt charger. I used a Miller to charge my CitiCar's battery pack on
more
than one occasion. You have to make sure that the welder's open circuit voltage
is
around 60 or higher. The welder is good for only 50-60 amps typically for 100%
duty
cycle but that's all you want.

Using one of those wouldn't be much worse than using an old-style Lester
charger, the
kind that was unregulated and relied on a timer. You have to predict the SOC
and set
the timer accordingly. Lots and lots of forklift batteries were/are charged that
way.
